New Copper Alloy Powder for Laser-Clad Valve Seat Used in Aluminum Cylinder Heads

A copper alloy powder composed of Cu-14Ni-3Si-2V-2Cr-1.5Fe-1Al-0.5P has been developed for application to laser-clad valve seats. Laser-clad valve seats offer several advantages such as higher engine output and improved fuel economy owing to lower valve head temperature and an increased intake throat diameter compared with conventional press-fit valve inserts made of ferro-based powder metal. Previously, a material having a principal chemical composition of Cu-12Ni-10Co-3Si-2V-2Nb-1.5Fe-1Al was developed to obtain large hard intermetallic compounds. The microstructure of this material is formed by a two-liquid separation reaction, which has been applied to powders of different chemical compositions for laser-clad valve seats of production engines. Although this material shows superior valve seat wear resistance, it has certain drawbacks, including the high cost of the powder, high probability of microcrack formation and low machinability of the laser-clad layer.

In-line Hydrocarbon (HC) Adsorber System for Reducing Cold-Start Emissions

An adsorber system for reducing cold-start hydrocarbon (HC) emissions has been developed combining existing catalyst technologies with a zeolite-based HC adsorber. The series flow in-line concept offers a passive and simplified alternative to other technologies by incorporating one additional adsorber substrate into existing converters without any additional valving, purging lines, secondary air, or special substrates. Major technical issues to be resolved for practical use of this system are 1) the ability to adsorb a wide range of HC molecular sizes in the cold exhaust gas and 2) the temperature difference between HC desorption from the adsorber and activation of the catalyst to convert desorbed HCs. This paper describes the current development status of hydrocarbon adsorber aftertreatment technologies. We report results obtained with a variety of adsorber properties, washcoat structures of adsorber catalyst and start-up and underfloor catalyst system combinations.

Simulation of Bearing Wear and Its Influence Upon Bearing Performance Based on Elastohydrodynamic Analysis

This paper reports attempts to gain better understanding of the influence of bearing wear on the performance of hydrodynamically lubricated bearings. An analysis was carried out on bearings from a Sapphire bearing test rig using an elastohydrodynamic model. This involved the use of both the original and worn bearing surface profiles. The results indicated that bearing wear could improve the lubrication conditions. Also the progress of wear in the bearing was simulated using a simple model of the wear process. This model predicted that the wear would progress at a reducing rate. The predicted wear agreed well with measurements both in terms of the wear profile and the location of wear.

A Study on Engine Bearing Wear and Fatigue Using EHL Analysis and Experimental Analysis

The possibility of predicting engine bearing durability by elastohydrodynamic lubrication (EHL) calculations was investigated with the aim of being able to improve durability efficiently without conducting numerous confirmation tests. This study focused on the connecting rod big-end bearing of an automotive engine. The mechanisms of wear and fatigue, which determine bearing durability, were estimated by comparing the results of EHL analysis and experimental data. This comparison showed the possibility of predicting the wear amount and the occurrence of fatigue by calculation.

Development of a Small Pitch Silent Chain for a Single-Stage Cam Drive System

In contrast to the conventional two-stage cam drive system with a 9.52- mm pitch roller chain, a newly developed silent chain with a 6.35-mm pitch has made it possible to achieve a single-stage system. One traditional drawback of silent chains has been wear elongation. In developing the new chain, reliability was substantially improved by identifying the factors causing wear elongation and their effects and also by optimizing the characteristics of the chain components. The application of this single-stage cam drive system to the new QG engine series has resulted in reduced chain noise, a more compact cylinder head and significant weight savings due to the smaller part count and other improvements.

Development of a Wear Resistant Aluminum Alloy for Automotive Components

Hypereutectic Al-Si alloy 390, containing large amounts of hard silicon particles, has mainly been used for wear-resistant alloy applications. In the case of hypereutectic Al-Si alloys, the primary silicon particle size and distribution must be controlled to obtain stable wear resistance. The service life of furnaces and molds is shortened by the high melting and casting temperatures required for controlling primary silicon. Furthermore, machinability is degraded by large primary silicon particles. To overcome these problems, a new wear-resistant Al-Si alloy has been developed which provides good castability and machinability. This alloy also has wear resistance and mechanical properties similar to those of the 390 alloy. Specifically, the problems regarding castability and machinability were solved by decreasing the silicon content of the 390 alloy, but that also reduced wear resistance.

Research on a Variable Swirl Intake Port for 4-Valve High-Speed DI Diesel Engines

A variable swirl intake port system for 4 valves/cylinder direct injection diesel engines was developed. This system combines two mutually independent intake ports, one of which is a helical port for generating an ultra-high swirl ratio and the other is a tangential port for generating a low swirl ratio. The tangential port incorporates a swirl control valve that controls the swirl ratio by varying the flow rate. To investigate the performance of the intake port system, steady-state flow tests were conducted in parallel with three-dimensional computations. In conducting the steady-state flow tests, it was found that a paddle wheel flow sensor was not suitable for evaluating the characteristics of the high-swirl port and that it was necessary to use an impulse swirl flow meter.

Prediction of Crank Pin Journal Temperature Based on the Oil Flow Rate

Improving the durability and reliability of crankshaft bearings has become an important issue for automotive engines recently because of conflicting demands for lower fuel consumption and higher power output. This study focused on the connecting rod big-end bearing which is subjected to harsher operating conditions on account of these requirements. It is known that the crank pin journal temperature is an indicator of big-end bearing seizure. Having a simple method for predicting the crank pin journal temperature with the required accuracy at the design stage is indispensable to efficient engine development. In this study, analyses were first conducted to determine the oil flow rate at the big-end bearing which is a major determinant of the crank pin journal temperature.

The demands on valve seat insert materials, in terms of providing greater wear-resistance at higher temperatures, enhanced machinability and using non-environmentally hazardous materials at a reasonably low cost have intensified in recent years. Due therefore to these strong demands in the market, research was made into the possibility of producing a new valve seat insert material. As a result a high speed steel based new improved material was developed, which satisfies the necessary required demands and the evaluation trials, using actual gasoline engine endurance tests, were found to be very successful.

Simultaneous Attainment of Low Fuel Consumption High Output Power and Low Exhaust Emissions in Direct Injection SI Engines

This paper describes simultaneous attainment in improving fuel consumption, output power and reducing HC emissions with a direct injection S.I. engine newly developed in Nissan. Straight intake port is adopted to increase discharge coefficient under WOT operation and horizontal swirl flow is generated by a swirl control valve to provide stable stratified charge combustion under part load conditions. As a result, fuel consumption is reduced by more than 20% and power output is improved by approximately 10%. Moreover, unburned HC is reduced by equivalently 30% in engine cold start condition. An application of diagnostic and numerical simulation tools to investigate and optimize various factors are also introduced.

Joint PAJ/JAMA Project - Development of a JASO Gasoline Bench Engine Test for Measuring CCDs

Detergent additives in automotive gasoline fuel are mainly designed to reduce deposit formation on intake valves and fuel injectors, but it has been reported that some additives may contribute to CCD formation. Therefore, a standardized bench engine test method for CCDs needs to be developed in response to industry demands. Cooperative research between the Petroleum Association of Japan (PAJ) and the Japan Automobile Manufacturers Association, Inc. (JAMA), has led to the development of a 2.2L Honda engine dynamometer-based CCD test procedure to evaluate CCDs from fuel additives. Ten automobile manufacturers, nine petroleum companies and the Petroleum Energy Center joined the project, which underwent PAJ-JAMA round robin testing. This paper describes the CCD test development activities, which include the selection of an engine and the determination of the optimum test conditions and other test criteria.

The Effect of Belt-Drive CVT Fluid on the Friction Coefficient Between Metal Components

A block-on-ring friction and wear testing machine (LFW-1) was used as a test method for making fundamental evaluations of the effect of the Belt-Drive Continuously Variable Transmission(B-CVT) fluid on the friction coefficient between the belt and pulleys. The results confirmed that this method can simulate the friction phenomena between the belt and pulleys of an actual transmission. The mechanism whereby ZDDP and some Ca detergents improve the torque capacity of a B-CVT was also investigated along with the effect of the deterioration of these additives on the friction coefficient. It was found that these additives form a film, 80-90 nm in thickness, on the sliding surface, which is effective in increasing the friction coefficient. The friction coefficient declined with increasing additive deterioration. The results of a 31P-NMR analysis indicated that the decline closely correlated with the amount of ZDDP in the B-CVT fluid.

Research on Crankshaft System Behavior Based on Coupled Crankshaft-Block Analysis

Achieving a multi-cylinder engine with excellent noise/vibration character sties and low friction at the main bearings requires an optimal design not only for the crankshaft construction but also for the bearing support system of the cylinder block. To accomplish that, it is necessary to understand crankshaft system behavior and the bearing load distribution for each of the main bearings. Crankshaft system behavior has traditionally been evaluated experimentally because of the difficulty in performing calculations to predict resonance behavior over the entire engine speed range. A coupled crankshaft-block analysis method has been developed to calculate crankshaft system behavior by treating vibration and lubrication in a systematic manner. This method has the feature that the coupled behavior of the crankshaft and the cylinder block is analyzed by means of main bearing lubrication calculations. This paper presents the results obtained with this method.

Effects of Gas Flow and Mixture Properties on Engine-Out HC Emissions

The geometry and area of the notch in the swirl control valve installed in the intake port were varied to analyze the effects on HC emissions. A swirl control valve functions to promote the formation of a homogeneous mixture, enabling the amount of liquid fuel supplied to the cylinder to be reduced. For this reason, it is difficult to obtain an added effect through the combined use of a swirl control valve and an auxiliary-air type of injector for assisting fuel atomization. Tumble (vertical swirl) flow fields are effective in shortening the combustion period. This results in a higher exhaust gas temperature at an equivalent level of combustion stability. It was thought that swirl flow fields produce residual gas flow in the cylinder after the completion of the main combustion period. It is surmised that the residual gas flow functions to diffuse and promote after-burning of the unburned HC layer.

A Study on Engine Bearing Performance Focusing on the Viscosity-Pressure Characteristic of the Lubricant and Housing Stiffness

It is important to understand the influence of housing stiffness on bearing performance, particularly for the connecting rod bearings of automotive engines. It is known that the engine lubricant shows a piezoviscous characteristic whereby its viscosity changes under the influence of pressure. Engine bearings under a heavy load are apt to be influenced in this way. In this study, the effects of connecting rod stiffness and lubricant piezoviscosity on bearing performance were examined by elastohydrodynamic lubrication (EHL) analysis under conditions corresponding to the high-speed operation of an actual engine. The results indicated that under such heavy load conditions housing stiffness greatly affects friction loss because of lubricant piezoviscosity. It was also found that the piezoviscosity of the lubricant has a large effect on bearing performance, as does its viscosity under atmospheric pressure.

Development of a High-Performance TiA1 Exhaust Valve

A new high-performance and lightweight TiA1 intermetallic compound exhaust valve has been developed. The TiA1 valve can improve power output and fuel economy by contributing higher engine speeds and a reduction in valvetrain friction. It was achieved by developing a Ti-33.5A1-0.5Si-1Nb-0.5Cr (mass%) intermetallic compound, a precision casting method for TiA1 that provides a low-cost, high-quality process, and a plasma carburizing technique for assuring good wear resistance on the valve stem end, stem and face.

Development of a High-Performance Dash Silencer Made of a Novel Shaped Fiber Sound-Absorbing Material

Interior quietness has been improved year by year until it has now become one of the basic performance requirements of vehicles. Traditional approaches to assuring quietness have been to increase the weight of sound insulation barriers or to enlarge sound insulation space. Such methods run counter to the aims of reducing vehicle weight and providing a more spacious interior. In this research, an attempt was made to overcome this trade-off by adopting a new material for the sound-absorbing material used in vehicles. The newly developed-sound absorbing material consists mainly of modified cross-section polyester fabric. It provides noticeably higher sound-absorbing performance than traditional material like shoddy or formed urethane. This is attributed to increased friction between the fibers and air, owing to the greater surface aria of the modified cross-section polyester fiber compare with that of the circular cross-section of ordinary fibers at an identical weight.

The key-points in the diffusion bonding technique of green compacts during sintering, are the material compositions, which should be chosen according to their dimensional change during sintering, and the fitting clearance, which should be maintained in the range of press fit. Applying this technique, we have developed sinter-diffusion bonded idler sprockets for automotive engines by comfirming the bonding strength and torsional fatigue strength. And we also have developed a nondestructive analysis method for assuring the joint strength of idler sprockets in the mass production.

Development of a Multi-Link Beam Rear Suspension for Front-Wheel-Drive Cars

Research into stability at high speed shows that rear suspension characteristics play an important role in vehicle control and stability. In order to improve the cornering limit steering performance and traction of front-wheel-drive vehicles, where the front wheels bear a large proportion of the load and transmit the driving force, and to maintain vehicle stability when decelerating while cornering, rear suspension characteristics are needed that will fully draw out the cornering force capacity of the rear tires. This requirement continues to grow every year, along with demands for higher levels of comfort in passenger cars, including improved ride quality and quietness. It was against this background that the new multi-link beam rear suspension, which is installed in the new Maxima and Sentra models, was developed. This paper describes the aims, construction, characteristics and effects of this new suspension, with focus on vehicle control and stability.

Estimation of the Maximum Load Applied to Automotive Carburized Gears Using an Acoustic Emission Technique

A study was made of the possibility of using an acoustic emission (AE) technique to estimate the maximum load applied to automotive carburized gears under actual operating conditions. Three-point bending tests done on carburized steel specimens showed that, provided a small crack was induced in the material, AE was not generated until the material was subjected to a higher bending load than the maximum load previously applied. Using this effect, the maximum load applied to gears, in which a crack had been induced during endurance testing, was estimated. Although the estimated maximum load was about 14% higher than the actual load, the AE technique appears to be a promising method for use in the design and durability assurance of carburized parts of automotive powertrains.
